Had my left mag die. 2 new replacements from Aircraft Spruce with exact same part number won't fit. My mechanic is stumped. Please help.

Slick Mags- (old, bad mag) Left is 6351 Rev C - with impulse coupler; Right is 6351 Rev D. no impulse coupler
Replacements from Aircraft Spruce are 6351 Rev D

Replacement mag impulse coupler protrudes 0.035" further with D model than C model so that impulse coupler is contacting something inside the mount preventing you from tightening the mounting flange flush against the engine gasket- gasket just spins. Everything else about the mag is the same. I know Champion updates their designs over time but have never heard or seen of this change that would prevent mounting a new mag. Any ideas? I have searched for a Rev C mag with impulse coupler but nobody lists this, only the part number 6351.

Call champion. New one isn’t manufactured or assembled correctly. Even the impulse coupling stop pin looks to be higher. Aside from that my WAG is that the impulse coupling bushing ID is too small or the keyway isn’t right.

Take off the IC to see what is going on
There is no point to that. It will invalidate the warranty, and whatever is wrong isn't likely fixable in the shop anyway. The rotor shaft or the coupling bore probably haven't been machined to specs and the factory will have to correct it. The coupling has a tapered bore with a keyway that fits onto a tapered shaft with a key, and the nut is tightened to a specified torque to lock the tapers together. Only correct machining will get the coupling in the right place.

I bet we'll see another Slick Service Bulletin soon. Never seems to be an end to the mistakes they're able to make, even after Champion bought them.

I suspect you are correct. This is the case with 2 separate new mags from aircraft spruce. New Rev D version is made in a different factory than the one we pulled off the plane. Originals were made in Rockford, IL. New ones in Liberty, SC. Wonder if their tooling is off. We are gettin on the phone Monday with a rep from Champion to do precise dimensioning to see. Surprised I haven’t heard of this from anyone else though.
