So how do you make a 2 1/4" instrument fit....

Expanding on what Jim said,

I find Microsoft Powerpoint to be a pretty decent DIY drafting program. You can set the dimensions of shapes then print them full scale. I print patterns on sticky labels like shipping labels then simply peel the backing off and apply to sheet aluminum.

These are .060 1.5" by 1.5" aluminum angle, all the cutouts were done by hand using only paper templates, masking tape, a drill, 2" hot rock (abrasive disk) in a die grinder and a set of files.

in a 3 1/8" hole? Is there some sort of adapter available somewhere that doesn't look like dog squeeze?

I found this

But want opinions if anyone has ever done it and how it looks.

I'm pretty sure I have one laying around at home. I'll check later today and let you know. Don't need it any more since I sold my airplane last year. It's yours for the asking if you want it! PM me if you do. Oh, it's not quite free - if we ever meet at a fly-in or something, you need to tell all the other people there that I am the greatest pilot to ever live, make comparisons with Bob Hoover, etc. :)
